After rebuilding the oil pump and generally poking around cleaning things, I finally got around to beginning the spline journey and made it through final drive removal. Duck, you're latest write-up on the process is awesome.
Splines in the FD look good and this end of the drive shaft seem decent.

2 items were encountered which I think officially qualify as problems to be addressed. Left side bearing race has a couple chips on the inner edge.

I suspect the chips may have been caused by 2 roller bearings from the assembly exiting their assigned seating without permission (@ about 12:00 and 2:30 in the picture).

Does rubberchickenracing make bushings for the FD pivot as well as the swing arm or maybe stock replacements are sufficient?
Also, could folks weigh in on the apparent wear on the left side pivot shaft?

Tomorrow night it's on to the swing arm and transmission extraction.

I tracked down some replacement bearings that are about half the price of BMW parts. They are super heavy duty bearings (OEM and Replacement), way over needed spec, and there is no reason to go to bushings for the swingarm pivot.
The rubber chicken racing bushings sound pretty good. Need lubed and adjusted though.

Thanks. Your alternate part would be for the swing arm pivot bearing (33171241546 - 17x40x17). My current need is for the FD pivot (33172311091 - 10x32x17). Will find out tonight if I also need the swing arm pivots.
So far I've poked around a bit on http://www.motionindustries.com (http://www.motionindustries.com) and http://simplybearings.co.uk (http://simplybearings.co.uk) without any luck. Simply Bearings had something close but it was 38£ which puts it at about the same price as the BMW unit.

Okay. I thought you needed the swingarm pivot. The fd pivot is incorrectly spec'd as far as i can tell. Your best bet is probably the rubber chicken bushings, and remember to lube them properly and on time. Much better for the application.

Swingarm pivot bearings look good so the only bearing needed is the one FD pivot. Next question on the table is where is the oil coming from? There has been oil present at the bell housing weep hole for some time. Any suggestions based on these pictures would be greatly appreciated.

You need to take the clutch plates off. If it is leaking inside the clutch housing then you need to replace the O-ring, If it is leaking in front of the housing then it is the main seal.

And don't forget to MARK the clutch parts for alignment BEFORE you remove them.
Easier to reinstall that way.

Clutch package marked and removed. Definitely wet inside the housing and around the clutch housing nut / thrust ring. Pointing to the O ring?

Off to pick up a 30mm socket to finish this leg of the job, a small bearing puller to deal with the FD pivot and a replacement for an allen socket which didn't survive the transmission removal.

Definitely the O-ring ... very brittle and crumbly. Main seal looks dry and in clean condition. Clutch disc doesn't seem to be fouled but might as well go ahead and replace as long as I'm in here.

FWIW - My main seal was pretty easy to replace once I got the $12 seal pull tool at O'Reilley's. Old seal came out in 10 seconds. New seal went in easy too. Might be worth it since you're already in deep.

Ah, finally got everything back together for a test ride last night and this morning had the first happy commute in 3 weeks. All in all a good first dive into the depths of the K and it sure does shift nice now :)
- New clutch O-ring. The $156 price tag helped my decision to not put a new clutch disc in at this time.
- All splines lubed with Guard Dog GD-525
- New FD pivot bearings (remember to install with the races to the outside ... sheesh)
- FD and Tranny filled with Mobile 1 75-90 and a shot of Guard Dog GD-421
- Rebuilt oil pump (had to do this twice due to installing the shaft seal upside down ... read through the manual *before* grabbing the hammer.)
- Rebuilt rear master cylinder
- New set of Michelin Road Pilot 3's
Wanted to change the hand grips but the bar end screws are completely destroyed. Will tackle that when I don't have anything better to do.
